OK, I went through the whole game without going into powerup mode once and avoided the Canyon - ended up with 41 million

That's because you never went into Power Up mode... and didn't go to the Canyon. Assuming you're playing arcade mode, Power Up mode gives you an exponentially higher amount of points over normal mode or fever mode UNTIL Death Mode (IE suicide bullets being spawned). To make the no-Power Up mode be worth it, you need to start it right on the Canyon... and you need to no miss the Canyon & the Castle so your multiplier doesn't reset. If you die on either, you basically wasted it. It's very high risk high reward.

OK, so thats the trick?

I doubt its gonna happen.

I was surprised when I noticed my score so high in 4-1 (thirty million more than my previous best o_0). My run through the first 6 levels wasn't particularly good, I just didn't ever make any stupid mistakes and get myself killed. Then I choked in 4-1 and lost two lives right off the bat.
